Yep Tom, I've never set a different corner power to main power. Never had to. Will play around with that also.

Yep air is blowing well. I just tried lowering the settings to 30%, had to put the speed to 15mms to cut through and it still did the thing. http://i.imgur.com/0OwKyGO.jpg You can see under the O and the U. Yep cutting face down, already at 50% power, tried 40% and it still did it a bit.. I'm not sure any lower will get through the material.

Will try though.

Is it possible that microscopic scratches on the lens or mirrors are causing the beam to distort?

It's cutting other materials beautifully.
